Reishauer modernizes battery charging technology

Grinding technology specialist Reishauer has worked with Fronius to create a modern, user-friendly charging station for its electric industrial trucks. Fronius supplied the energy-efficient Selectiva chargers and was responsible for planning and setting up the infrastructure.

Reishauer, based in Wallisellen in the canton of Zurich, is a leading technology provider for gear grinding. With the invention of the generating grinding machine in 1945, the family business, founded in 1788, developed a unique process for machining the flank lines of gears quickly and with micrometer precision after hardening. This is primarily used in the automotive industry, where it can improve the precision of the gearbox - and thus also the energy efficiency, fuel consumption, running smoothness and noise emissions of the entire vehicle. Today, the company employs around 500 people at its Swiss headquarters and more than 700 worldwide, with subsidiaries in Germany, France, China, Japan and the USA.

Reishauer manufactures all its machines at its single production site in Wallisellen. However, the company has long since ceased to see itself purely as a machine supplier, but rather as a partner that works together with the user to create customized complete solutions. "Our portfolio now also includes highly specialized grinding and dressing tools, testing systems, clamping systems and automation solutions," explains Oliver Ritter, Head of Logistics. "This allows us to cover the entire grinding process chain for our customers from a single source."

One charging station for twelve vehicles
In order to hold its own against the increasingly tough international competition in Switzerland in the long term, Reishauer relies first and foremost on high quality and innovative technology. The material handling technology is also modern: Twelve electrically powered industrial trucks from the manufacturer Linde are responsible for internal logistics. Quiet, fast and emission-free, they transport raw materials, semi-finished parts, assemblies and complete machines across the site.

To supply the fleet, consisting of nine reach trucks, two counterbalance trucks and a tractor, with energy, Reishauer has installed a central battery charging station in one of the halls. It is modern and tidy: three chargers, neatly lined up and mounted on special free-standing modules, are available to the employees here. The parking spaces for the forklifts are demarcated by markings and are easily accessible. There are no charging cables lying around and getting in the way, but first aid kits, fire extinguishers and other safety equipment are clearly visible and within easy reach. Both the equipment and the entire infrastructure were supplied and installed by Austrian battery charging technology specialist Fronius Perfect Charging.

Risks due to outdated charging technology
"We used to have a few chargers with 50 Hz transformer technology in use, which were scattered all over the company," recalls Ritter. "But we weren't satisfied with that: The charging process was outdated, and we also identified significant safety and fire protection deficiencies in internal audits." The professional design of loading bays and stations is an important issue, especially for lead batteries: on the one hand, they contain aggressive acid, and on the other hand, there is a risk of explosion from the oxyhydrogen gas produced during charging. Reishauer therefore decided to modernize and restructure its charging technology in 2015.

"Energy efficiency and battery life are often the key arguments for our customers when it comes to investing in charging technology," explains Reto Baumgartner, Sales Consultant for battery charging systems at Fronius Switzerland. "In this case, however, the focus was on safety and user-friendliness, because the forklift fleet is not used too much." Fronius designed a central charging station with five spaces for Reishauer. "Safety distances, ventilation, signage, protective measures - there is so much to consider when planning that forklift operators often don't even know," notes Baumgartner.

With the Fronius charging modules, the battery chargers have a fixed location, cannot be approached with a forklift truck and are easy to operate. The modules also provide space for all the necessary safety equipment in the event of an industrial accident. "The station not only complies with all regulations, it also looks extremely presentable," says Oliver Ritter. "It fits harmoniously into the overall picture."

The new Fronius devices are from the current generation of the Selectiva product family and use the Ri charging process. "Each charging process takes place according to an individual characteristic curve, which is calculated based on the age, capacity and state of charge of the connected battery," says Baumgartner. This is energy-efficient and protects the expensive batteries. "Thanks to automatic voltage detection, the devices can also charge different batteries flexibly." The forklifts at Reishauer use energy storage systems with 24, 48 and 80 volt operating voltages. Nevertheless, employees can connect any vehicle to any charger. "All you have to do is plug it in and the rest takes care of itself," says Ritter.

Delayed charging, take advantage of favorable electricity rates
The devices also offer other useful features - such as a delayed charging start: no matter when an employee connects a battery, the charging process always starts at a predefined time. "This allows us to take advantage of the cheaper night-time electricity tariffs and save costs," explains Ritter. As the utilization of the fleet at Reishauer is not particularly high, it is sufficient to charge the forklifts at night so that they are ready for operation during the day. LED strips on the trucks indicate at a glance whether the attached battery is fully charged and has already cooled down.

Reishauer is also particularly satisfied with the comprehensive service provided by Fronius. "We received first-class support from the initial calculation through to the actual planning, installation and commissioning," says Ritter. "Even now, the Fronius experts are always available to answer questions, and device updates and new characteristic curves can be easily installed via a USB interface." And the logistics manager has noticed another change: "The water consumption of the batteries has fallen massively, we have to refill them much less often." An additional effect of the gentle Ri charging process that benefits Reishauer's employees in their daily work. as
