The path to the smart factory

A drive specialist relies on smart technologies in its production plants. Intelligent and digitally networked systems enable the greatest possible flexibility and individuality in electronics production. Decentralized field distributors also make an important contribution to Industry 4.0.

The days of industrial mass production with few product variants and high quantities are long gone. Today, individuality is more in demand than ever. Customers are increasingly demanding specific configurations that are tailored precisely to their individual needs. And this megatrend will continue unabated in the future. At the same time, ever smaller product batches are required. This increasing variance with decreasing batch sizes cannot be managed with conventional factory structures. Intelligent, adaptable and efficient manufacturing processes are needed to be able to react quickly and flexibly to customer requirements and market changes. Industry 4.0, smart, fully networked production, provides the answer here.

Nord Drivesystems is also testing and using Industry 4.0 processes to optimize workflows and increase added value. As is the case everywhere, the benefits must be in proportion to the effort involved. After all, a company like Nord that has grown over decades with existing systems and processes naturally has different prerequisites than greenfield projects that can set up optimal Industry 4.0 structures from the outset. Nevertheless, the full-range supplier of electrical, mechanical and electronic drive technology is constantly driving forward its digitalization and relying on intelligent technologies in its production plants. This is also the case in Aurich, Lower Saxony, where the drive specialist has had its own electronics production facility since the early 1980s.

Industry 4.0 assembly in Aurich

Nordmanufactures electronic drive technology up to 160 kW - inverters, motor starters and electronics - on an area of 5,000m2 . More than 100,000 units leave the factory every year. These include more and more customer-specific devices. The demand for individual adaptations is constantly increasing. Modern drive technology must be flexible and customizable and be easy to integrate into all plants and systems. In Aurich, we are ideally positioned for this. Whether series devices, individually configurable products or custom-made products - the modern production structure makes it possible to execute any order size equally. Even batch size 1 can be realized without further set-up effort. This is the result of a comprehensive process optimization strategy. Among other things, this is achieved through a lean logistics chain, largely paperless production, the automatic creation of assembly and test plans from the configuration and the use of digital assembly assistance systems.

An autonomous driverless transport system (AGV) has been in use at the incoming goods area for a year now. The AGV takes over transportation from the goods receiving area to the automated small parts warehouse (AKL). It recognizes the demand at the starting and destination positions, loads itself with the transport boxes independently and finds its own route. If it encounters an obstacle, this is automatically detected: The AGV stops or turns around and takes a different route.

As soon as the transport boxes continue on conveyor belts, the intelligent Nordac Link field distributors are used. The field distributors are manufactured in Aurich and are also used in their production facility. The convenient drive control for decentralized installation can be freely configured for every requirement and application. Peripherals such as digital and analog inputs and outputs, the bus system and safety functions can be freely selected by the customer. This means that the Nordac Link can be integrated into all Industry 4.0 architectures. In Aurich, a total of over 20 drives ensure the reliable transportation of goods, including in the mini-load warehouse. Thanks to the integrated PLC, they can take over complete sequence controls and regulate processes autonomously. At goods receipt, each item is also given a 2D code and can therefore be tracked seamlessly until it is used and vice versa, from the serial number of the device to goods receipt.

Digital, automated, transparent

In order to meet the high demand, a new assembly line was put into operation specifically for the production of the intelligent inverter. All necessary assembly and test systems are controlled based on the individual configuration - from generating the plan for component assembly to final testing and parameterization. All data and information is bundled online in a central order and can be called up anywhere at any time. For example, in THT assembly (Through Hole Technology), which is traditionally carried out manually, the work plans can be displayed on monitors. To do this, the 2D code on the assembly is scanned. The specific assembly instructions for the current product then appear on a touch display. A clear graphic shows exactly which components are to be used in which position and guides the employee step by step through the process. This makes work easier, increases speed and ensures quality. The digital helpers also allow for greater flexibility, as the assembly assistance systems enable faster production changes between different series.

Modern, intelligent drive technology is a key technology for the fourth industrial revolution, as it sets networked, decentralized and autonomous manufacturing processes in motion in a coordinated manner. Nord drives can be networked, they work autonomously and they are scalable in terms of function and performance. Intelligent and digitally networked systems have found their way into manufacturing processes. With flexibilization, individualization and modularization, Nord is well positioned for the growing requirements of Industry 4.0.
